What kind of fabric should rebel pilot jumpsuits be made out of? I know that the real pilot jumpsuits used in the original trilogy were made of Nomex, but that fabric can get expensive. Are there any other fabrics that could be a good substitute?

Hello!

I made my flight suit a year and change ago now.

My fabric choice was Cotton Duck Cloth from Jo Anns. Usually can be found in the Utility/Outdoor fabrics - it comes in just the right color of orange. It is a thick, somewhat stiff utility fabric - but after washing, it softened and got a good deal more comfortable to wear. And I like how sturdy it looks and feels.

Alternately, I know a lot of people use a cotton twill for their flight suits. It is a lighter weight cotton, but still sturdy and relatively easy to work with.

I'd suggest ordering a swatch first - but that seems to be the right color. A lot of the commercially available coveralls people base their flight suits off of are twill.

Honestly - I'd consider making a second suit using this sort of fabric, just to have an alternate option.
